    I read that the Romulans were intended to be the main villain but the ears were going to prove too expensive. The Klingons were created to replace the Romulans as the main villain. The Klingons appeared 7 times in TOS - 6 in actual form and 1 in the Excaliban' recreation of Kahless. Harve Bennett felt the Klingons were enough established as the main villain to have them be the ships in the Kobyashi Maru (and that also saved FX money to re-use the Klingons from TMP) and STIII.

    The latex and the molding process take both time and money that gluing hair (on the main characters) and the swarthy makeup don't. The makeup is pennies per application, for instance, while each pair of ears cost hundreds in manhours and materials.

    Does anyone have a link to the call sheets (or whatever they are) for Shatner and Nimoy? They list the schedule and the times the actors needed to be on set at the start of the day and when their makeup was applied, etc... I believe Nimoy had to be there earlier than Shatner.

    Of course, Shatner wasn't made up with a swarthy look and facial hair. It might give us a clue, however, to the time it took to make someone look Vulcan (or Romulan).

    And all that goes out the window by the move and TNG era when the Klingons gained a much more involved makeup process.

    Don't forget that Tige Andrews, William Campbell, Michael Pataki and their crew avoided the heathen look due to an error in the makeup department! :guffaw:
